I am getting stumped here. My 05 is loosing coolant and has signs of leaking from the coolant cap. I have replaced the cap with a $5 autozone cap and a $15 ford cap and I am still loosing level over a 1wk to 4wk period. I can't find a visable leak anywhere. EGR has previously been deleted. Truck has no white smoke on startup or during driving that I can detect and it runs just as smooth as when I bought it (Used). Any educated guesses would be appreciated.

I guess we should really figure this out before jumping to conclusions. Like powerstroke814 said, where are you filling the coolant to? How much is missing when you top it off? Can you see/hear it spraying out of there?
What headgaskets were used the last time? Who did the job? Were the heads decked? pressure checked? Magnafluxed? etc...?
Running tunes now?

2. adding roughly a gallon every couple weeks to a month.
3. No hissing noises after returning home from work (30min. drive) or after 3 hr. run to the beach or 1.5 hr to the mtn.
as for the last string of ???'s I do not know. The work was done for the previous owner before I purchased the truck.
6. Running old Spartan Race or hybr. Race which ever one has the lower hp rating. didn't like the higher hp rated one. Made the truck shift horribly.
Other than having to fill the coolant system more often than I would like the truck has no issues.

You'd know if it was a sludge in there, that would tell us the oil cooler ruptured. I don't think that's your issue.
Some of these trucks just self level, though a gallon low is probably quite a bit. I would ensure you don't have any small leaks anywhere, and if not, try and rig a pressure gauge up to the coolant bottle. Need to see how high pressure gets in there. That will tell you if combustion is leaking into the coolant system.
