Where did you get the 04 engine? Did you install it or did a shop?

Just take the butterfly valve assembly off and use your intake elbo, that was something they tried in 04 and it didn't work. I have an early o4 and my housing did't even have the butterfly. I just removed the elbo and the other housing and put an 05-07 elbo on it.

Oh yeah, make sure you pull the egr valve and clean it up good and make sure the orings are good, the best thing to do is to delete it, plenty of kits available.

Is there a possibility there was a pre existing condition with the engine before you bought it? If I was in your situation where I installed a new engine and then something wasn't jiveing with it I'd go to the local Ford and have them do a diagnostics on it. I replaced the engine in my 97 dodge ram gasser that i use to have with one out of a 98 and believe it or not but quite a few things were different even though it was the same engine after i put it in i tried starting it and nothing so my buddie and I searched aimlessly for a sensor or something we over looked turned out the woodruf key that holds the sprocket for the timing chain broke. i would of never figured it out if I hadnt taken it to the dealership.

Granted I am a noob when it comes to diesels and I'm sure mdub will show up soon and give some pretty insightful info.

Do you still have the old engine? Reason I ask is if you do id try swapping the part you are talking about

Wait im a little confused maybe cause its 5am and I just got off work but so let me see if i understand this correctly. your original engine bit the dust you picked up a used one out of an 04 from a junk yard and then had the dealer install it am I right? Or did they pull it from a junk yard? are there any CEL or have you yet to drive it enough on the 04 engine to let the computers cycle?

Early 04 6.0's had a 12 vane turbo instead of the 10 vanes on the later 04 and up.

I just did a little research. I just read that some people with the 04 and similar problems as you described have removed the throttle plate all together with positive results...? Being as this doesn't make sense to me as in my mind removing the throttle plate would put the RPMs through the roof id wait for some one to verify what I just said before removing it. If removing this plate will fix this problem will some one explain how that makes sense because what I just read boggles my mind
