take block off plate out and reinstall egr valve. Leave it in port. Since you deleted the egr cooler, the egr valve is going to open and it needs to see position. I dont believe that the 6.0 egr valves are DPFEs. I have installed TONS of egr delete kits and always left the egr valve in. No problems ever with keeping the egr valve in. they do have tuners out there for that specific kit that removes the strategy in pcm to recognize pretty much tricks pcm into thinking the egr is there and performing as it should.

I left the EGR valve in place. Cleaned out the build up in the intake around valve.

AH *smacks forehead* I didnt think of this til now! Pull the EBP sensor out along with the tube. See if its carboned up. Ive had this happen a few times with egr delete kits and couldnt figure out for the life of me what would cause the 401. I remember replacing sensor and tube just for ***** n giggles and it actually cleared the code. Some funky things can happen based on the EBP sensor alone... See what that does for ya. I highly reccomend getting fords high temp never seize at a dealership ask for the stuff they use for the 5.4 3 valve spark plugs. I use it daily especially for anything thats soaked in heat such as the EBP sensor, tube, and bung in the manifold. I was actually quite surprised how good this stuff actually works. My parts guy gets mad at me because i go through so much of it.

Removed the tube, it's totally clear, does that mean sensor is bad ?
